Forklift and Motive Power Battery Solutions for Lead-Acid Replacement

Why forklift replacement requires more than a voltage match

Replacing a lead-acid forklift battery with lithium technology is an engineering project. The replacement must match the forklift’s voltage, available battery compartment, connector, charger, communication requirements and operating schedule. It must also maintain suitable weight and balance.

The Ah number alone does not determine whether a replacement will work. A battery with the correct nominal voltage may still be unsuitable if its dimensions, discharge capability, connector or total weight do not match the truck.

The main points to confirm before quotation

Forklift voltage and duty cycle

Common motive-power systems use 24V, 36V, 48V or 80V configurations, but the exact forklift model and original battery data should be checked. Daily operating hours, shift pattern, charging opportunities and peak lifting demand determine the practical capacity and power requirement.

Dimensions and installation method

Measure the battery compartment, length, width, height, lid clearance and cable path. The replacement should be serviceable after installation and should not interfere with the forklift’s moving parts or access panels.

Weight and counterbalance

Lead-acid batteries often provide a significant part of a forklift’s counterweight. A lithium battery may weigh less, which can change the truck’s stability and rated lifting performance. If the lithium battery is lighter than the original, an engineered counterweight may be required. The counterweight responsibility should be agreed with the customer before production.

Connector, charger and communication

Confirm the connector type and rating, charger voltage and current, charging location and whether CAN or RS485 communication is required. A 48V battery with an incorrect connector or incompatible charger is not a usable replacement.

Capacity and operating time

Lithium capacity does not need to copy the lead-acid Ah value one-to-one. Usable energy, discharge voltage stability, charging opportunity and operating efficiency all affect the required size. In some projects, two battery units may be connected in parallel to achieve the needed capacity, provided the design and BMS support it.

A professional replacement process

1. Collect the original battery information

Request the forklift model, original battery voltage and capacity, dimensions, weight, connector photographs, charger details and operating schedule. Photos of the rating plate and compartment are especially helpful.

2. Build the replacement specification

Confirm LiFePO4 cell configuration, nominal voltage, capacity, continuous current, peak current, BMS functions, enclosure, connector, charger and counterweight. Record every assumption in the quotation.

3. Check the installation and balance

Compare the proposed battery dimensions and weight with the original. If the weight difference is material, determine whether the customer will provide local counterweight or whether it should be included in the battery design.

4. Validate charging and communication

Test the charger, connector, alarms and communication interface. The battery should work with the customer’s operating process, not only on a bench test.

5. Plan delivery and after-sales support

Confirm packaging, delivery point, local customs responsibility, spare parts, warranty conditions and service contact. For fleet customers, keeping the same approved specification across replacement units simplifies maintenance.

Benefits for fleet operators and distributors

Compared with traditional lead-acid operation, a correctly designed lithium solution can reduce routine watering and battery-room handling, support opportunity charging and provide more consistent voltage during use. The actual benefit depends on shift pattern, charging policy, battery design and local electricity costs.

For distributors, a complete specification package is essential. It allows the customer to compare the replacement fairly and reduces the risk of selling a battery that fits electrically but not mechanically.

Frequently asked questions

Can every lead-acid forklift be converted to lithium?

Not automatically. The forklift compartment, weight requirement, charger, connector, control system and duty cycle must be reviewed first.

Does the lithium battery need the same Ah rating as the lead-acid battery?

No. The required lithium capacity depends on usable energy, duty cycle, charging opportunities and discharge power. The final design should be based on the actual application.

Can the replacement include a charger?

Yes. Charger voltage and current should be specified together with the battery so compatibility can be checked before quotation.

Who provides the counterweight?

This must be agreed for each project. The quotation should clearly state whether the counterweight is included in the battery or arranged by the customer locally.
